Custom Big Ear aviation adapter — molded to your ear
Before you order — please read

Hand-built to order. It takes time, by design.

Every pair is molded to an impression of your ear and built one at a time, by hand, in our South Carolina lab. Nothing is pulled off a shelf — which is why it fits like nothing else, and why it’s worth the wait. Plan on 35–40 business days of build time (about 7–8 weeks) from the day your impressions reach us. With the impression kit and return shipping on the front end, the full timeline from order to doorstep runs longer still. If you need protection for something next week, this isn’t it — but if you want the best-fitting protection you’ll ever wear, it’s worth every day.

2Impressions — the clock starts

Your home kit ships out. The 35–40 business days begin the day your impressions reach our lab, so send them back quickly.

3Hand-built & shipped

Crafted to your exact ear with an update at every stage, then shipped to you with tracking.

The problem

Featherlight is great — until the seal quits.

The Halo’s whole appeal is how little you feel it. But like any passive in-ear system, it lives or dies on the tip seal — and the foam tips it ships with compress, warm out, and lose grip over a flight. When they do, the noise comes back and you’re reseating again.

It’s a passive headset — no electronic canceling — so that tip is the only thing between you and the engine. Foam was always the weak point.

The fix

A custom seal, built to hold.

We take an impression of your ear and hand-build a custom adapter that replaces the Halo’s foam tips for good. It seats once and seals completely — no flattening, no drift.

You keep everything you love about the Halo’s weight, and finally get a seal that holds the full flight. No more foam to buy.

The part nobody warns you about

Weightless on your head. Not in your ear.

The Halo earns its reputation the moment you put it on — there is almost nothing there. But the headband carries none of the load. Every bit of it is carried by the tip in your ear canal, and a generic tip is a single shape asked to fit every ear ever made.

It does two things wrong at once. It never seals perfectly, so you lose the quiet a passive headset depends on entirely. And after a long enough stretch it simply hurts — the ache that has you working it loose on the descent and giving up the seal to get comfortable.

A custom adapter is moulded from an impression of your own ear, in a soft silicone with no rigid edges. There is no edge to dig in, because there is no edge that was not shaped by you. The contact is spread across the whole surface instead of concentrated on a rim, which is why pilots stop noticing it is there.

Slides straight on

The adapter friction-fits onto your Halo — it slides on easily and holds. No glue, no tools, no modification to the headset.

Fits every intra-ear Halo

If it is an in-ear model, we build for it. One impression of your ears covers it.

Soft silicone, no rigid edges

The reason it stops aching. Nothing presses on one spot because nothing has a spot to press from.

Generations ahead of generic

It is the difference our customers name most often — not a better tip, a different category of fit.

A seal that never flattens

Straight answers

The questions every Halo pilot asks.

Will it fit my Halo?
Yes — the custom adapter is built to replace the Quiet Technologies Halo’s foam tips.
Do I still need foam tips?
No. The custom adapter replaces them permanently.
The Halo is passive — does the seal matter more?
Yes. With no electronic canceling, the tip seal is your entire noise reduction. Custom gives you a complete seal that holds.
Will I still hear ATC and alerts?
Yes, more clearly — a clean seal sharpens the audio; you set volume as always.
Comfortable on long flights?
Yes — custom fit spreads pressure, so no hot spots on a long leg.
How do you get my impression?
Home impression kit and guided video (10–15 minutes), or a provider.
Is the headset included?
No — we adapt the Halo you already own.
How long, and will I know where it is?
35–40 business days, hand-built, with an update at every stage.
What if the fit isn’t right?
Perfect-Fit Promise — we adjust or remake it until it is.
My ears ache after a couple of hours. Will this help?
That is the most common reason pilots come to us. Generic tips press on whatever part of your canal happens to be narrow. Ours is moulded from your ear in a soft silicone with no rigid edges, so the pressure is spread instead of concentrated.
How does it attach — does it modify the headset?
No modification at all. The adapter friction-fits onto your Halo and slides on easily. No glue, no tools, and you can take it off whenever you want.
